Introduction & Context

In food and pharmaceutical process engineering, the selection between batch and continuous sterilization systems is a critical economic decision. Batch retorts offer high flexibility for varied product lines and lower initial capital expenditure, making them ideal for lower-volume production. Conversely, continuous retorts utilize pressurized conveyor systems to provide high-throughput, energy-efficient sterilization, which is essential for large-scale operations. This calculation framework evaluates the total cost of ownership per unit, allowing engineers to determine the economic crossover point based on annual production targets, labor requirements, and energy consumption.

Methodology & Formulas

The economic comparison is derived by calculating the total annual operating cost (Ctotal) and normalizing it by the annual production volume (Nannual). The following formulas define the system economics:

1. Annual Production Volume:

\[ N_{annual} = \dot{n}_{hr} \cdot t_{days} \cdot t_{hours} \]

2. Annualized Capital Recovery:

\[ C_{cap,annual} = (n_{units} \cdot C_{unit}) \cdot CRF \]

3. Annual Energy Expenditure:

\[ C_{energy} = N_{annual} \cdot m_{steam} \cdot C_{steam} \]

4. Total Annual Cost:

\[ C_{total} = C_{cap,annual} + C_{energy} + C_{labor} + (n_{units} \cdot C_{unit} \cdot R_{maint}) \]

5. Unit Cost per Sterilized Can:

\[ C_{unit,can} = \frac{C_{total}}{N_{annual}} \]
Parameter Constraint/Condition Limit
Continuous Throughput Physical limit of hydrostatic pressure locks \(\dot{n}_{cont} \leq 800 \text{ cans/min}\)
Batch Cycle Time Minimum duration for standard 300x407 cans (F0 > 6 min) \(t_{cycle} \geq 45 \text{ min}\)

Note: All variables are defined as follows: \(\dot{n}_{hr}\) is the hourly production rate, \(t_{days}\) is operating days per year, \(t_{hours}\) is operating hours per day, \(n_{units}\) is the number of retorts, \(C_{unit}\) is the installed cost per retort, \(CRF\) is the capital recovery factor, \(m_{steam}\) is steam consumption per unit, \(C_{steam}\) is cost per unit mass of steam, \(C_{labor}\) is total annual labor cost, and \(R_{maint}\) is the annual maintenance rate as a fraction of capital.
